The Challenge: Turning Complex Custom Drawings into a Heavy-Duty Gearbox

When our Australian client approached STARWAY with their custom engineering drawings, they needed more than standard part fabrication. The project required a robust multi-stage reduction gearbox capable of supporting demanding agricultural machinery applications.

Diverse & High-Precision Gear Geometries

The gearbox incorporated multiple gear profiles, including precision spur gears and worm gears. Consistent gear geometry was essential to support stable meshing and minimize excessive noise, vibration, and premature wear.

Multi-Component Assembly & Tolerance Stacking

The assembly involved shafts, bearings, gears, and other tightly mated components. Dimensional variations could accumulate across multiple components and affect backlash, interference fits, alignment, and torque transmission. Coordinated control of individual components and final assembly was therefore essential.

Precision Gear Hobbing & Deformation Control

  • Two-Stage Machining:
    Rough hobbing followed by high-precision finish hobbing to progressively achieve the required gear geometry and help manage internal machining stresses.
  • Custom Tooling & Clamping Strategy:
    Customized fixtures and clamping methods were used to reduce clamping deformation where gear blanks required careful support.
  • Thermal & Coolant Optimization:
    Cutting speeds, feed rates, and high-pressure flood cooling were adjusted to control temperature and maintain dimensional consistency across spur and worm gear sets.

  • Tolerance Stacking Management:
    DFM analysis focused on mating dimensions to support appropriate backlash and interference-fit requirements.

  • Operator Training:
    Task-specific training was provided to assembly technicians before pilot production runs.
